I actually was thinking of doing a 2 layer case, with some sort
of aluminum frame, and building a box(plywood?) around it with a
couple inches of foam. Seems like it would be fairly light, and
not too complicated to build. I'm thinking I can probably build
it for under $150 or so.

for weight reasons as well as price and effort, consider buying
a second hand plastic rack case.
